At the fab shop I work at we have a Miller Syncrowave 300. Inside the panel where all the gas lines and coolant lines hook up there is a knob labeled "high frequency intensity". Is there a good setting to have it on all the time, or should it be changed depending on the thickness of the material, etc.

I hardly ever adjust that. a rule of thumb is half way.
more high freq intensity than you need will just make you get tingled more often
